Poster Board: Types, Sizes, and Materials Explained

Poster board covers an enormous range of materials that most people lump under one term. Foam core at an arts supply store. Gator board at a professional print shop. Corrugated plastic for outdoor signs. Dibond aluminum for permanent exterior applications. Cardstock for presentation boards and classroom projects.

Each of these is a different product with different structural properties, different print compatibility, different weight and handling characteristics, and very different appropriate uses. Using the wrong board for a campaign or display application wastes money, looks amateur, and in outdoor environments can mean complete failure within hours.

We use poster board and rigid substrates regularly in our street-level campaign work. Pop-up installations, easel-mounted brand displays, street-level placards, directional signage, and activation props all require specific materials matched to their intended use environment. We’ve learned which products perform and which ones fail in the field. This guide covers everything.

What Is Poster Board?

In the broadest definition, poster board is any rigid or semi-rigid flat substrate intended to carry a printed or hand-drawn image for display purposes. The term most commonly refers to the thick paper-based cardstock sold in art supply stores for school projects, presentations, and craft use. But in professional print and advertising contexts, “poster board” encompasses a much wider range of products.

The distinctions that matter when choosing a poster board material are:

Rigidity: How stiff is the material? Will it hold flat when mounted in a frame or on an easel, or will it sag and bow?

Weight: How heavy is the finished piece? Weight matters for shipping, for display hardware specification, and for any portable application where the piece will be carried or moved frequently.

Surface quality: Is the surface compatible with direct printing? Can graphics be applied via adhesive vinyl? Does it take paint? Is the surface smooth enough for clean image reproduction?

Durability: How does the material behave in its intended environment? Indoors under climate control is very different from outdoors in weather conditions. Foam core that looks perfect at an indoor trade show becomes useless after twenty minutes of outdoor exposure to humidity and wind.

Cut and shape capability: Can the material be cut to custom shapes with standard equipment? Some materials cut cleanly with a box knife. Others require power tools or laser cutting.

Types of Poster Board: Complete Guide

1. Standard Cardstock / Bristol Board / Presentation Board

When most people say “poster board,” this is what they mean. A thick, stiff paper-based product typically available in sheets of 22×28 inches at arts and crafts retailers. Usually white on one or both sides, available in colors and patterns.

Weight and thickness: Standard poster board sold at retail runs approximately 0.028 to 0.040 inches thick. Heavier grades run up to 0.060 inches. The weight is similar to heavy card stock, typically 100 to 140 lb. cover equivalent.

Applications: Classroom and school projects, science fair displays, basic hand-lettered signs, mounting lightweight printed graphics, craft and DIY display work. Not suitable for professional display applications where visual quality and durability are required.

Limitations: Susceptible to moisture, bends and warps with slight humidity changes, surface is not suitable for direct digital printing without laminate, and the material has no structural integrity when held in a vertical position from a single mount point at the top (it will curl over time).

Print compatibility: Cardstock and Bristol board cannot be fed through standard desktop printers at their full display sheet size. For printed graphics, adhesive paper or vinyl prints are applied to the surface as a secondary step.

2. Foam Core Board (Foam Board)

Foam core is a sandwich material: two thin paper or clay-coated paper faces bonded to a center core of expanded polystyrene foam. The result is a lightweight, rigid board that’s stiff enough for display mounting, easy to cut with a sharp knife, and light enough to handle without difficulty.

Standard thicknesses:

  • 3/16 inch (4.5mm): The most common foam core thickness. Standard for signage, mounting, presentation boards, and most display applications.
  • 1/2 inch (12.7mm): Used when greater rigidity is required for larger formats or freestanding displays.
  • 1 inch (25.4mm): Less common. Used for structural elements, shadow box construction, and specialty display applications.

Standard sizes: Foam core is available in sheets of 20×30 inches, 30×40 inches, and 40×60 inches at most commercial suppliers. Larger custom sizes are available from specialty suppliers and print shops that produce on-demand foam board output.

Applications: Trade show signage, presentation boards, point-of-purchase displays, exhibition mounting, photography and art display, event directional signage, and temporary retail displays. One of the most widely used materials in the professional print and display industry.

Print compatibility: Foam core can be direct-printed using flatbed UV printers, which apply ink directly to the surface in one step. It can also receive adhesive vinyl graphics, dry-mounted prints, and laminated paper prints. Most professional print shops offer foam core as a printing substrate with direct output from digital files.

Limitations: Foam core is not weather-resistant. Exposure to humidity causes the paper faces to delaminate from the foam core. Exposure to rain destroys the material almost immediately. For any outdoor application, foam core is the wrong choice. Indoors, the material performs well but is susceptible to denting, puncturing, and edge damage with rough handling. The foam core compresses and doesn’t recover from impact. It’s also not compatible with heat, as the polystyrene core melts at temperatures above approximately 75 degrees Celsius.

3. Gator Board (Foam-Filled Board)

Gator board is a significant upgrade from standard foam core. Instead of an expanded polystyrene foam core, gator board uses a compressed wood fiber core (similar to dense fiberboard) bonded to clay-coated paper or polystyrene faces. The result is substantially more rigid, more durable, and more resistant to environmental stress than standard foam core.

Thickness options: 3/16 inch, 1/4 inch, and 1/2 inch are the standard options. 3/16 inch gator board is significantly more rigid than 3/16 inch foam core due to the denser core material.

Standard sizes: 24×36 inches, 30×40 inches, and 48×96 inches are the most common gator board sheet sizes. Custom sizes available from suppliers.

Applications: Trade show displays, permanent retail signage, exhibition mounting, high-quality presentation boards, and any foam board application where durability and rigidity are more important than cost. Gator board is the professional standard for trade show graphics and retail point-of-purchase displays.

Print compatibility: Gator board is compatible with flatbed UV printing, adhesive vinyl application, dry mounting, and lamination. The denser core accepts hardware mounting (screws, standoffs) without the crushing failure that affects foam core.

Weight and handling: Gator board is heavier than foam core at equivalent thicknesses. A 24×36-inch piece at 3/16 inch weighs approximately 2 to 3 pounds. For large installations, weight accumulates quickly, which matters for display hardware specification and shipping cost.

Limitations: More expensive than foam core. Not truly waterproof for outdoor applications (paper faces are not weather-resistant). Cutting requires a sharper blade or scoring approach than foam core. Not as DIY-friendly as foam core for custom shapes.

4. Corrugated Plastic (Coroplast)

Corrugated plastic, most commonly sold under the brand name Coroplast, is made from twin-wall polypropylene sheeting with internal flutes running the length of the sheet. The structure is similar to corrugated cardboard but made entirely from plastic, making it waterproof, weather-resistant, and significantly more durable in outdoor conditions.

Standard thickness: 4mm is the most common for signage applications. 6mm is used for applications requiring greater rigidity. 10mm is available for structural applications.

Standard sheet size: 4×8 feet (48×96 inches) is the standard. Custom sizes are cut from standard sheets. Common cut-to-size formats include 18×24, 24×36, and 48×96.

Applications: Outdoor real estate signs, political yard signs, construction site signage, temporary outdoor event signage, and any outdoor display application requiring a lightweight, weather-resistant material. Coroplast is the standard material for outdoor yard signs and temporary outdoor advertising across the industry.

Print compatibility: Corrugated plastic accepts adhesive vinyl application readily. Direct UV flatbed printing is possible but requires specific ink formulations due to the polypropylene surface. Screen printing is the traditional production method for high-run corrugated plastic signage. Most outdoor sign shops that produce yard signs use screen printing or vinyl application on corrugated plastic substrates.

Weight: 4mm corrugated plastic weighs approximately 1.2 to 1.5 pounds per square foot, making it very lightweight for outdoor applications. An 18×24-inch piece weighs under one pound.

Limitations: The fluted internal structure means corrugated plastic has directional rigidity. It’s stiff in the direction parallel to the flutes, flexible in the perpendicular direction. This means orientation matters in display design. The surface texture of the flutes can be visible through thin adhesive vinyl if the vinyl is applied without a rigid backing. Not suitable for high-quality image reproduction without a full-bleed adhesive laminate.

5. Dibond (Aluminum Composite Material)

Dibond is a brand name for aluminum composite material (ACM), a sandwich product consisting of two thin aluminum sheets (typically 0.3mm each) bonded to a solid polyethylene core. The result is an extremely rigid, flat, weather-resistant panel that is significantly lighter than solid aluminum of equivalent thickness.

Standard thickness: 3mm is the standard for most signage applications. 4mm is used for applications requiring greater rigidity or larger panel sizes.

Standard sheet sizes: 4×8 feet and 4×10 feet are standard. The material is cut to custom sizes on a saw or CNC router.

Applications: Permanent exterior signage, building identification, vehicle graphics, retail store environments, architectural applications, and any long-term outdoor display requiring exceptional flatness and weather resistance. Dibond is the material used for permanent building signage, exterior dimensional letters backing, and architectural signage across retail and commercial sectors.

Print compatibility: Dibond is the preferred substrate for flatbed UV printing in the sign industry. The flat, rigid surface ensures perfect ink registration and a clean, professional finish. Adhesive vinyl applies cleanly to the smooth aluminum surface. The material can also be painted, powder-coated, or anodized for specific color applications.

Durability: Dibond performs indefinitely in outdoor conditions without degradation under normal circumstances. The aluminum faces are corrosion-resistant, the polyethylene core is moisture-impermeable, and the material is UV-stable when printed with appropriate inks. This is the material of choice for any installation intended to last years rather than weeks.

Weight: 3mm Dibond weighs approximately 3 pounds per square foot, significantly heavier than foam core or corrugated plastic but lighter than solid aluminum or solid steel signage of equivalent visual coverage.

Limitations: The highest cost among common poster board substrate options. Requires power tools (saw, router) for cutting and shaping. Hardware mounting requires appropriate anchoring into the metal faces. Not a DIY-friendly material for custom shapes. Not appropriate for short-term, cost-sensitive applications.

6. Sintra (PVC Foam Board)

Sintra is a brand name for expanded PVC (polyvinyl chloride) foam board. A rigid, slightly flexible, closed-cell PVC foam sheet that offers a smooth surface, good rigidity, easy machinability, and better weather resistance than standard foam core.

Standard thicknesses: 1mm, 2mm, 3mm, 6mm, and 10mm are available. 3mm is the most common for signage applications.

Standard sizes: 4×8 feet is standard. Custom sizes cut from standard sheets.

Applications: Semi-permanent retail signage, trade show displays, exhibition mounting, interior architectural applications, channel letter backing, dimensional signage letters and shapes, and any signage application that benefits from easy cutting and routing. Sintra cuts cleanly with standard woodworking tools and can be routed, engraved, and shaped readily.

Print compatibility: Sintra accepts direct UV flatbed printing with excellent results. The smooth, non-porous surface produces clean ink laydown and vivid color reproduction. Compatible with adhesive vinyl and screen printing.

Weather resistance: Better than paper-faced foam core or gator board, but not equivalent to Dibond or corrugated plastic for true outdoor applications. Extended UV exposure can cause yellowing in white Sintra over time. For outdoor applications, UV-stabilized formulations are available.

7. Matte Board (Mat Board)

Mat board is a dense, multi-ply paper-based board used primarily in picture framing as the border material between a print and its frame. Available in hundreds of colors with a variety of surface textures. The core of standard mat board is made from wood pulp, while conservation and museum-quality mat boards use acid-free cotton rag material to prevent long-term damage to the artwork they surround.

Standard thickness: 4-ply (approximately 0.060 inches) and 8-ply are the most common thicknesses.

Applications: Picture framing, presentation display, archival mounting, exhibition display, and craft applications. Mat board is occasionally used as a presentation surface for hand-rendered artwork and as a mounting base for display purposes in gallery and exhibition contexts.

Limitations: Mat board is significantly more expensive than standard poster board for equivalent area. It’s available in specific sizes rather than large display sheets. Not suitable for outdoor use. Not compatible with direct digital printing without specialty coating. Primarily a framing and presentation material rather than a general-purpose poster board.

How to Choose the Right Poster Board for Your Application

The right material comes down to three questions: where will this be displayed, for how long, and with what kind of visual output?

Indoor Short-Term Displays (1-7 days)

Foam core is the standard choice. It’s inexpensive, lightweight, prints beautifully on a flatbed UV printer, and handles the brief display period without issue. Event signage, trade show graphics, pop-up retail displays, interior directional signage for activations, and presentation boards all live comfortably on foam core for short-term indoor applications.

Indoor Long-Term Displays (weeks to months)

Gator board steps in where foam core would eventually show its age from handling, humidity variation, and the kind of incidental contact that happens in retail and exhibition environments. Gator board’s denser core resists denting and edge damage that foam core develops over time. For retail displays that will be up for a season, or exhibition panels in a permanent or semi-permanent gallery context, gator board is the right call.

Outdoor Short-Term Displays (days to weeks)

Corrugated plastic is the standard choice. It’s weather-resistant, lightweight, inexpensive for its durability, and accepts vinyl graphics readily. Yard signs, event directional signage, outdoor retail displays during events, and any temporary outdoor display application are the natural home for corrugated plastic.

Outdoor Long-Term Displays (months to years)

Dibond is the material of choice for permanent or long-term outdoor signage. Building identification, exterior brand panels, permanent directional signage, and any outdoor application where the sign needs to maintain visual integrity for years rather than weeks. The investment in Dibond is substantially higher than other materials, but the durability justifies the cost for permanent applications.

Custom-Cut Shapes

Sintra and foam core are both easily cut with a sharp box knife for simple shapes. Complex shapes benefit from CNC routing, which produces clean edges and repeatable precision. Sintra routes particularly well and holds a clean edge without the face tearing that foam core sometimes exhibits on detailed cuts. Gator board and Dibond require power tools for cutting and shaping.

Street-Level Placards and Easel Displays

For pop-up activations and brand installations in pedestrian areas, we frequently build easel-mounted displays using foam core or gator board prints. Foam core works for short activations in favorable weather. For anything exposed to wind, moisture, or rough handling, we move to gator board or Coroplast depending on whether direct printing or vinyl application is the production method.

At an activation in a pedestrian plaza, like the plaza outside One World Trade Center at the Liberty Street corner, or the open area at the base of the High Line at Gansevoort Street, we’re dealing with variable wind and pedestrian contact. A foam core easel display in those conditions needs to be secured properly or it becomes a projectile. We always plan ballast for easel displays in outdoor environments.

Directional Signage for Activations

Pop-up installations often require directional signage to guide foot traffic from the street to the activation point. These signs need to be deployed and retrieved quickly, handle the outdoor environment for the duration of the activation, and look professional enough not to undermine the brand impression. For most activation directional applications, we use 4mm Coroplast cut to size with vinyl graphics applied. Light, weather-resistant, and produced quickly.

Photo Opportunity Structures

Certain experiential activations include a branded photo opportunity element. An oversized product replica, a branded frame, a prop that people stand with and photograph. These structures involve foam core or gator board as the base material for large flat elements, often with Sintra for cut letter and shape elements. For outdoor photo opportunity structures that need to survive a multi-day activation, we build in Sintra or Dibond for any component that will be handled repeatedly.

Large-Format Campaign Boards

For certain types of street-level brand display work that doesn’t involve paste application, we print on foam board or gator board and apply them to surfaces using a range of mounting approaches. Large flatbed UV prints on 3/16-inch foam core can be affixed directly to smooth surfaces, installed in custom-built frames, or used freestanding in store windows and retail environments.

Display Hardware for Poster Board

The right display hardware is as important as the right board material. Here’s the range of options.

Easels

Folding display easels in aluminum or steel are the standard for freestanding display board presentations. Available in sizes from desktop (12-inch height) to floor-standing (up to 72 inches). The ledge depth matters: wider ledges accommodate thicker and heavier boards more securely. For outdoor use, easels need ballasting or staking to prevent movement in wind.

Foam Core Clips and Panel Stands

T-bar panel stands grip the edge of foam core or gator board panels and display them vertically in a self-standing arrangement. Used extensively in trade show environments where multiple panels need to be displayed in a straight line or at angles. Can be linked in series for multi-panel displays.

Standoffs and Wall Mounts

Standoff hardware mounts rigid panels to walls with a visible hardware element that creates a floating appearance. Typically stainless steel, available in lengths from 1/4 inch (flush mount) to 2 inches (floating mount). Used for permanent and semi-permanent wall-mounted displays in retail, exhibition, and office environments. Requires drilling into both the panel and the wall surface.

Snap Frames

Aluminum snap frames hold a panel within a frame that opens on all four sides by releasing the snap hinges. The panel drops in, the frame snaps shut, and the result looks clean and professional. Standard frame sizes correspond to common poster sizes (11×17, 18×24, 24×36, 27×40). Used in retail, hospitality, and any environment where poster content is changed frequently.

Track Systems

Ceiling-mounted or wall-mounted track systems use hanging hardware to suspend panels from above. Common in retail environments, trade shows, and exhibition contexts. Allow reconfiguration without wall attachment and handle large panel sizes efficiently.

Print Specifications for Poster Board Substrates

The right print specification depends on the substrate and production method.

For UV flatbed printing on foam core, gator board, or Sintra: design files should be prepared in CMYK at 150 DPI for pieces up to 24×36 inches, and 100 DPI for larger formats. Include 0.125 inches of bleed on all sides. PDF/X-1a is the standard delivery format for most trade print vendors. TIFF is acceptable for raster-heavy files.

For adhesive vinyl applied to Coroplast or Dibond: file specifications match the vinyl printer’s requirements, typically 100-150 DPI at final size in CMYK. Vinyl application has specific considerations around color accuracy across large panel areas, particularly for backgrounds that must match across multiple panels in a single installation.

For screen-printed corrugated plastic (yard signs and outdoor signs at volume): artwork should be provided as vector files at final size, with each color as a separate layer. Screen printing is limited to solid colors; photographic and gradient content is not reproducible by screen printing without halftone processing.
